Infrared Hair Growth Helmet Development

Infrared hair growth helmet development — infrared emitters illuminated inside the helmet during an active treatment session

OPD Design developed an infrared hair growth helmet for a USA client, covering industrial design, mechanical engineering, hardware and firmware, prototyping, and packaging. The helmet features a custom infrared emitter array for even scalp coverage, timed sessions, adjustable power, and a lightweight, ergonomic fit, and the client obtained FDA clearance for the finished product.

Project Background

A USA client asked OPD Design to develop an infrared hair growth helmet for the consumer home-use market. The product needed to deliver even scalp coverage from a controlled infrared emitter array while being lightweight, comfortable to wear for timed sessions, and simple to operate. Our scope covered industrial design, mechanical engineering, electronics, firmware, prototyping, and packaging, with design input to support the client’s FDA submission.

Solution

The product uses infrared emitters as its core technology. OPD Design customized the wavelength, output power, and distribution density of the infrared emitter array to cover the scalp evenly, and engineered stable power management for consistent output during each session. The control firmware lets users select timed sessions and adjust power levels, while the housing and internal layout were designed to keep the helmet light and cool during use.

Our Infrared Hair Growth Helmet Development Process

Step 1-Product Definition & Market Research

We worked with the USA client to define a home-use infrared hair growth helmet for consumers who want convenient, hands-free scalp care at home. Our team reviewed the home-use beauty device market, wearing scenarios, session duration, and the safety and regulatory expectations for an FDA-cleared product. From this we set the core requirements: even infrared coverage, lightweight comfortable fit, stable output, timed and adjustable sessions, and simple one-button operation.

Step 2-Industrial Design

The design team developed multiple helmet directions through sketches and 3D models, aiming for a clean, approachable look rather than a clinical appearance. We balanced the exterior shape with the internal emitter layout, ventilation, and weight distribution so the helmet sits comfortably for a full session. Color, finish, and control placement were chosen to fit a consumer beauty product while keeping manufacturing simple.

Step 3-Mechanical (Structural) Engineering

Our engineers designed the helmet structure to hold the infrared emitter array, main board, and power components in a lightweight but sturdy frame. We detailed the soft padding and adjustable fixing system to fit a range of head sizes and shapes, and managed clearance and airflow to keep the interior comfortable during use. The structure was also engineered for consistent assembly and durable daily handling.

Step 4-Hardware & Firmware Development

The electronics team developed the power management circuit that drives the infrared emitter array with stable, consistent output across a session. We customized emitter wavelength, power, and distribution density for even scalp coverage, and built the control firmware for timed sessions, power-level adjustment, and safe power on/off. Thermal and electrical protection were designed into the hardware to support safe, repeatable home use.

Step 5-Functional Prototyping

We built multiple rounds of prototypes and tested them as complete products. The team verified emitter output and coverage consistency, thermal behavior over a full session, electrical safety, battery and power performance, control logic, and wearing comfort on different head sizes. Findings were fed back into mechanical, electronic, and firmware refinements before tooling. Clinical efficacy claims were left to the client’s own regulatory testing.

Step 6-Mold Development

After the design was locked, our tooling engineers managed mold design and validation for the helmet shell, padding-related structural parts, and packaging-related components. We reviewed parting lines, gate positions, surface finish, and assembly tolerances so the curved housing would mold consistently. T0/T1 trials were run and tools adjusted until parts matched the approved finish and fit.

Step 7-Supply Chain & Mass Production Support

We supported the product through to mass production by coordinating component sourcing, supplier selection, and pilot runs in our manufacturing network. Our team followed up on assembly quality, emitter consistency, electrical safety testing, and production-line checks before volume shipment, supporting the client’s launch of an FDA-cleared product in the USA home-use market.
